A warehouse that uses 100 pallets in a typical week may need far more during month-end, seasonal promotions, or a large production run. Your average matters, but the busiest weeks tell you how much pressure your pallet supply must handle.

Track pallets by type as well. A standard 48×40 pallet may cover most shipping requirements, but some loads need a different footprint, stronger construction, or a custom design. Combining every pallet type into one inventory number can create a false sense of security. Set a Practical Reorder Point

Your reorder point is the pallet quantity that tells your team it is time to order more. It should account for expected use while you wait for delivery, plus a buffer for normal variation.

A simple calculation is:

Average daily pallet use x delivery lead time + safety stock = reorder point

If your operation uses 25 standard 48×40 pallets per day and typically needs two days to receive an order, you will use about 50 pallets before the next shipment arrives. Add a safety stock of 50 pallets for a late truck, a heavier shipping day, or damaged units, and your reorder point is 100 pallets.

The right safety stock depends on your operation. A business with predictable, low-volume shipments may need a smaller buffer. A manufacturer shipping daily to multiple customers may need more protection, especially where a missed shipment can disrupt production or trigger carrier delays.

Local availability also changes the calculation. It helps to decide on both a minimum and a maximum level. The minimum is your reorder point. The maximum is the amount you can store safely without interfering with warehouse flow. If you regularly exceed that maximum, the issue may be oversized orders, poor pallet return practices, or a mismatch between supply deliveries and actual demand.

For smaller facilities, ordering in flexible quantities is often more cost-effective than buying a full load solely for a lower unit price. The lowest pallet price on paper can become expensive if the extra inventory occupies needed storage space or requires staff time to handle it multiple times.

Check Condition Before It Becomes a Shipping Problem

Not every pallet in the yard belongs in usable inventory. Broken deck boards, protruding nails, loose stringers, contamination, and uneven construction can damage product or cause a shipment to be rejected. That is why condition checks should happen when pallets arrive, not only when they are about to go on a truck.

Create a simple process for sorting pallets into usable, repairable, and removal categories. Your team does not need a lengthy inspection program, but they should know the standards for your loads. Food, pharmaceutical, retail, and export shipments may have stricter requirements than internal material movement.

Review reorder points after major operational shifts and at least once each quarter. If you frequently place emergency orders, your buffer is probably too low or your usage estimate is outdated.
